A: Not a good idea. Mild steel wire is for mild steel. Stainless wire also takes specific shielding gas. If you are only using the flux core of the wire, you will most likely regret the decision to use this wire. It's not formulated for stainless.

A: You can weld up to infinite thickness but it will be weak because the wire won't penetrate all the way and weld the full thickness of the steel.

A: It's recommended 5/16. You can go thicker but more of a process.
For a couple more passes and prepping your work space. Cleaning and preheating it. In my experience with HF 90

A: It will mess up the weld big time if you use gas. I have had personal experience with this and the weld gets all pitted up. If you want to use gas, get dual shield wire that has flux, but is formulated and recommended to use shielding gas as well.

A: You could use that gauge of wire for tack welds while assembling parts, but I (personally) would back it up with thicker beads from .035 to .045 wire or stick weld. Im hoping your equipment material is, at least, 10 gauge. .030 wire settings are going to be "too cold" for 10 gauge or thicker. Material needs to be thick enough to handle the stress and strain of weight plates, body movement, etc. Good luck!

A: Depends on what you are meaning by Gym Equipment. A crack in a weight bench, yes.. To weld a rack to hold a ton of weights , I would not.

A: No gas is used with this type of welding wire. It is flux-core, which basically means that it comes with an element at its core that acts as a shielding agent (in place of the gas).
