Grille/registers are sized for the hole/duct opening that they cover. The hole/duct opening is measured in whole nominal inches, this means that if you have a hole/duct opening that measured 11-3/4" wide by 5-1/2" high you need a 12" wide by 6" high grille/registers. To determine the correct size grille/register that you need, you will need to remove your old one and measure the hole/duct opening that the grille/registers is covering. On this specify return air grille, the nominal hole/duct opening that it is designed to cover is a 24" wide by 16" high (the stamped louvers will always run parallel to the width dimension). The overall outside dimensions are 25-3/4" wide by 17-3/4" high.

A: You can surface mount this, but it will not be flush(lay flat). I think its 1/4 or 3/8 thick, so if you dont over tighten the screws, it should be fine. (maybe add some washers to shim the back side)

A: I don't remember the details but I would think a #10 wood screw with maybe a 1 1/2" to 2" length.
Another concern to be aware of is these can hum when the fan is running from the air movement.
You may have to add a band of caulking or other material to dampen the vibration.
